PCBA Design Verification: DFM Review and Functional Testing
Design verification within NPI serves a different purpose than design validation during product development. Development validation asks whether the circuit performs its intended function. NPI design verification asks whether the design can survive manufacturing. A design can be functionally perfect yet manufacturally impossible.
At 1943 Technology, design verification is the first gate in our NPI process. It is where we prevent manufacturing problems at the lowest possible cost—before PCB fabrication begins.
DFM Review: The Geometry of Manufacturability
DFM review examines physical design from the perspective of assembly equipment and soldering processes.
Component Spacing. SMT placement equipment requires minimum keep-out zones. A 0402 chip resistor typically requires 0.20 mm edge-to-edge spacing from adjacent components. Fine-pitch QFPs and large BGAs require additional clearance for rework access.
Pad Geometry. Pad dimensions must match component lead dimensions within tight tolerances. Overly large pads increase solder bridging risk; undersized pads promote insufficient joints and tombstoning. For QFN packages, the exposed thermal pad requires careful stencil design—too much paste causes die float; too little creates thermal discontinuity.
Fiducial Marks. Global fiducials provide board-level alignment; local fiducials near fine-pitch components improve placement accuracy. Missing or improperly sized fiducials degrade precision for 0.4 mm pitch devices and smaller.
Via-in-Pad. Unfilled vias beneath SMT pads can wick solder paste during reflow, starving joints and creating voids. DFM review identifies these structures and specifies via filling or tenting requirements before fabrication.

DFT Review: Ensuring Test Access
A PCBA that cannot be tested cannot be shipped with confidence.
Test Point Coverage. Key nets—including power rails, ground planes, and critical data lines—should have accessible test points. Industry practice targets 80%+ net coverage for ICT. Coverage below this threshold increases reliance on functional testing alone, extending test time and reducing defect detection.
Test Point Placement. Points obscured by tall components or located with insufficient probe spacing cannot be reliably contacted. DFT review evaluates accessibility against standard fixture constraints.
Functional Test Interface. Dedicated test headers, JTAG boundary scan access, and built-in self-test capabilities improve testability. Without these, functional testing becomes overly dependent on external instrumentation.
Functional and Performance Validation
Functional validation during NPI differs from prototype debugging. The objective is to characterize performance under manufacturing variance.
Engineers measure key parameters across multiple sample units: power consumption, signal integrity metrics (rise time, overshoot, undershoot), thermal profiles under rated load, and timing margins. Boundary testing evaluates performance at voltage extremes, temperature limits, and load boundaries. A design with insufficient margin at temperature extremes will fail reliably in mass production.

Design Verification Outputs
Deliverables include:
- DFM Review Report: Categorized findings (critical, major, minor, advisory) with location references and corrective actions.
- DFT Review Report: Coverage analysis, accessibility assessment, and infrastructure improvement recommendations.
- Functional Performance Report: Measurement data, specification comparisons, and margin analysis.
- Issue Tracker: All identified issues logged with severity, ownership, and closure criteria.

A product can pass functional tests while exhibiting marginal performance that risks failure under manufacturing variation.
Does passing design verification guarantee no later NPI issues? No. Design verification addresses design-level risks. Manufacturing introduces process-level, material-level, and equipment-level variables that cannot be fully anticipated. However, thorough design verification significantly reduces issue density in subsequent phases.
